Crane Ground Bearing Pressure: Calculations, Mat Requirements & Site Assessment

Ground failure is one of the leading causes of crane tip-overs. Understanding ground bearing pressure calculations, mat sizing, and soil assessment is essential for safe crane setup.

A crane is only as stable as the ground it sits on. According to OSHA and industry data, ground failure — including outrigger punch-through, slope failure, and subsurface voids — is a leading contributing factor in crane tip-over accidents. Yet ground conditions remain one of the most frequently overlooked elements in crane setup.

This guide covers the fundamentals of ground bearing pressure, how to calculate outrigger loads, how to size mats and pads, and when you need a professional geotechnical assessment.

Ground Bearing Pressure Basics

Ground bearing pressure (GBP) is the pressure exerted on the ground surface by the crane's support points — outrigger floats, tracks, or tires. It's expressed in pounds per square foot (psf) or kilopascals (kPa).

The fundamental equation is simple:

Ground Bearing Pressure = Force ÷ Area

Where Force is the total load transferred to that support point (in pounds) and Area is the contact area of the outrigger pad or mat (in square feet).

The challenge is that the force at each outrigger is not simply the crane weight divided by four. Outrigger loads vary dramatically depending on the boom position, load weight, and operating radius. The outrigger closest to the load and boom bears significantly more force than the outrigger on the opposite side.

Calculating Outrigger Loads

Most crane manufacturers publish outrigger reaction forces in their load charts or technical documentation. These values tell you the maximum force each outrigger will experience at rated capacity for a given configuration.

When Manufacturer Data Is Available

Use the manufacturer's published outrigger reaction force directly. This is the most accurate method because it accounts for the crane's specific geometry, counterweight, and structural distribution.

When Manufacturer Data Is Not Available

A conservative estimation method:

  • Calculate the total vertical load: crane weight + counterweight + load + rigging
  • Assume 75% of the total vertical load is carried by the two outriggers on the loaded side
  • Of those two, the outrigger closest to the boom bearing direction carries approximately 50-60% of the total vertical load
  • This gives a conservative (higher than actual) estimate for the most heavily loaded outrigger

Important: These estimation methods are approximations. For critical lifts, heavy lifts, or any lift where ground conditions are uncertain, use manufacturer-provided data or engage a lift planning engineer.

Soil Types and Bearing Capacities

Different soil types have vastly different bearing capacities. These are general values — actual capacity depends on soil density, moisture content, and depth of the bearing layer:

  • Solid rock: 12,000-20,000+ psf — not typically a concern for crane operations
  • Dense gravel or gravel-sand mixtures: 4,000-6,000 psf
  • Compacted sand: 3,000-4,000 psf
  • Loose sand: 1,000-2,000 psf
  • Hard clay: 4,000-6,000 psf
  • Medium clay: 2,000-4,000 psf
  • Soft clay: 1,000-2,000 psf
  • Fill material: Highly variable — 500-2,000 psf depending on composition and compaction
  • Wet or saturated soil: Capacity can drop to 50% or less of dry values
  • Asphalt pavement: The pavement itself is thin — bearing capacity is determined by the sub-base material, not the asphalt

Critical point: These are general reference values. Without site-specific information (geotechnical report, soil testing, or at minimum a visual assessment by a competent person), you are guessing — and guessing at ground conditions has caused countless crane accidents.

Outrigger Pad and Mat Sizing

Once you know the outrigger load and the soil bearing capacity, you can calculate the minimum pad or mat size needed:

Required Area = Outrigger Load ÷ Allowable Soil Bearing Pressure

Example Calculation

  • Maximum outrigger load: 120,000 lbs (from manufacturer data)
  • Soil bearing capacity: 3,000 psf (compacted sand)
  • Required area: 120,000 ÷ 3,000 = 40 square feet
  • If using a square mat: √40 = 6.3 feet per side → use 6.5' × 6.5' or larger

Always apply a safety factor. Most engineers and lift planners use a minimum 2:1 safety factor, meaning the allowable soil bearing capacity used in calculations should be no more than half the soil's ultimate bearing capacity.

Crane Mat Types

Timber Mats

  • The most common crane mat material in North America
  • Typically constructed from hardwood (oak) — 12" to 16" thick, 4' wide, and 8' to 40' long
  • Advantages: widely available, renewable, can be built to custom sizes
  • Disadvantages: heavy, absorb moisture (increasing weight and potentially reducing strength), can split and degrade over time
  • Must be inspected for rot, splits, broken bolts, and structural integrity before each use

Steel Mats

  • Fabricated steel plates or built-up steel mat systems
  • Advantages: durable, consistent capacity, longer service life, resist moisture
  • Disadvantages: expensive, very heavy (difficult to transport and place), can be slippery
  • Common in applications requiring high capacity in a limited footprint

Composite/Engineered Mats

  • Made from high-density polyethylene (HDPE), fiberglass, or other engineered materials
  • Advantages: lighter than timber or steel, consistent performance, resist rot and moisture, easy to clean
  • Disadvantages: higher upfront cost, may have lower capacity per mat than timber for the same dimensions
  • Increasingly popular for environmental sensitivity (no leachate from treated wood)

When Mats Aren't Enough

There are situations where mats alone cannot provide adequate support:

  • Underground voids: Basements, tunnels, utility vaults, storm drains, and other subsurface structures can collapse under crane loads regardless of mat size
  • Unstable slopes: Setting up near the edge of an excavation, embankment, or slope requires assessment of slope stability — mats don't prevent slope failure
  • Very soft soils: Soils with extremely low bearing capacity (peat, organic soils, saturated clay) may require ground improvement (compaction, stone columns, or pile-supported platforms)
  • Recent fill: Uncompacted or poorly compacted fill material is highly unpredictable. Even with large mats, settlement can be uneven
  • Near water: Waterfront operations, operations near rivers or ponds, and areas with high water tables require special assessment

In these scenarios, a geotechnical engineer should evaluate the site and provide specific recommendations for crane support.

Geotechnical Assessments

A geotechnical assessment involves soil borings, laboratory testing, and engineering analysis to determine:

  • Soil types and layers at the crane setup location
  • Bearing capacity at various depths
  • Groundwater level and its effect on soil capacity
  • Presence of underground utilities, structures, or voids
  • Settlement predictions under the expected loads

When to Get a Geotechnical Report

  • Critical lifts (typically defined as lifts exceeding 75-80% of rated capacity)
  • Unknown or uncertain ground conditions
  • Setup near excavations, slopes, or water
  • Large crawler crane operations where track bearing pressure over long durations can cause consolidation settlement
  • Any site where you cannot confidently determine the soil bearing capacity from visual assessment

Documentation Requirements

OSHA 29 CFR 1926.1402 requires that the ground conditions at crane setup locations be assessed and that the crane be set up on a firm, adequately drained, and graded surface. Documentation should include:

  • Ground assessment method (visual, geotechnical report, site survey)
  • Assumed soil bearing capacity and basis for the assumption
  • Outrigger loads (from manufacturer data or engineering calculation)
  • Mat or pad sizing calculations
  • Photos of the actual setup showing mats, outrigger placement, and ground conditions
  • Any geotechnical reports or engineering assessments

This documentation is critical for both OSHA compliance and insurance purposes. When a crane tips over, the first question investigators ask is: "What was the ground assessment, and where's the documentation?"

Common Ground-Related Failures

  • Outrigger punch-through: The outrigger pad or float punches through a paved surface into soft sub-base material. Common on parking lots, sidewalks, and roads built over poor soils
  • Uneven settlement: One outrigger settles more than others, tilting the crane. This changes the load distribution and can trigger a tip-over even at loads well below rated capacity
  • Slope failure: Setting up too close to an excavation or slope edge causes the soil to shear and the crane slides into the excavation
  • Subsurface collapse: Underground voids (storm drains, basements, utility tunnels) that were not identified during site assessment collapse under crane loads

Every one of these scenarios is preventable with proper ground assessment and documentation — and every one of them has caused fatal crane accidents.
