Every crane manufactured comes with a load chart — a document produced by the manufacturer that defines the crane's rated capacity at various configurations. Per OSHA 29 CFR 1926.1417(c), load charts must be available in the cab during operations. But having the chart in the cab and actually understanding it are two very different things.
Load chart misinterpretation is a contributing factor in a significant percentage of crane accidents. This guide walks through the anatomy of a load chart, how to determine actual net capacity, and the most common mistakes operators and lift planners make.
What Is a Crane Load Chart?
A load chart is a manufacturer-produced document that specifies the maximum rated capacity of a crane at various boom lengths, operating radii, and configurations. It is specific to each crane model and is based on the manufacturer's structural analysis and testing.
Load charts are not suggestions — they are the absolute maximum capacities that the crane's structural components can safely handle. Exceeding these values risks structural failure, tipping, or both.
Anatomy of a Load Chart
While formats vary by manufacturer, most load charts contain these core elements:
1. Operating Radius
The horizontal distance from the center of rotation (center pin) to the center of the load line (hook). This is the most critical variable in determining capacity. As radius increases, capacity decreases — often dramatically. A crane rated at 100 tons at 15 feet of radius might only be rated at 20 tons at 60 feet.
2. Boom Length
The total length of the boom, measured from the boom foot pin to the boom tip. Longer boom configurations generally result in lower capacities at the same radius. Load charts will show different capacity tables for different boom lengths.
3. Rated Capacity (Gross)
The values shown in the load chart grid are gross capacity — the total weight the crane can support at that radius and boom length combination. This number includes everything hanging from the boom tip: the hook block, headache ball, wire rope, slings, shackles, spreader bars, and the load itself.
4. Quadrant/Area of Operation
Many cranes — particularly hydraulic truck cranes — have different capacities depending on which direction the boom is facing relative to the carrier. Capacities are typically highest over the rear (where counterweight is concentrated) and lowest over the side. Load charts will specify capacities for "over rear," "over side," and sometimes "over front" or "360-degree" configurations.
5. Configuration Notes
Load charts specify the crane configuration assumed for the listed capacities — outriggers fully extended and set, on tires, crawler tracks extended, counterweight installed, and other variables. If your actual setup doesn't match the chart's assumptions, the listed capacities do not apply.
Gross Capacity vs. Net Capacity
This is where most mistakes happen. The number in the load chart is gross capacity. To determine what you can actually pick (net capacity), you must subtract all rigging and hardware between the boom tip and the load:
- Hook block weight — typically 500 to 3,000+ lbs depending on capacity
- Headache ball weight — if used instead of a block
- Wire rope weight — calculated per foot based on rope diameter and parts of line
- Slings, shackles, and rigging hardware — all below-the-hook equipment
- Spreader bars or lifting beams — if used
- Load-indicating accessories — overhaul weights, anti-two-block devices, etc.
Net Capacity = Gross Capacity − (Hook Block + Rigging + Wire Rope + All Below-the-Hook Equipment)
For example: if the load chart shows 50,000 lbs at 30 feet of radius with a 100-foot boom, and your hook block weighs 1,200 lbs, your rigging weighs 800 lbs, and wire rope deductions are 300 lbs, your net capacity is 47,700 lbs — not 50,000.
Operating Radius vs. Boom Angle
This distinction trips up many operators. Operating radius is the horizontal distance from center of rotation to the load line. Boom angle is the angle of the boom relative to horizontal.
The critical point: radius changes as load is applied. When you pick a load, boom deflection increases, which increases the operating radius. The radius before the pick is not the same as the radius during the pick. Modern cranes with load moment indicators (LMIs) display real-time radius, but operators must understand this relationship.
Some load charts provide both radius and boom angle. When using boom angle to determine capacity, remember that boom angle only accurately correlates to radius when the boom is straight (no deflection under load). For lattice boom cranes with significant deflection, always use radius.
Step-by-Step: Reading a Load Chart
Here's a practical process for determining if a lift is within capacity:
Step 1: Determine Crane Configuration
Identify the exact crane setup — outrigger extension, counterweight configuration, boom type (main boom vs. main boom + jib). Find the correct load chart page for your configuration.
Step 2: Determine Required Operating Radius
Measure or calculate the horizontal distance from center of rotation to the load's center of gravity at the pick point, during travel, and at the set point. Use the greatest radius — this is your worst-case scenario.
Step 3: Determine Required Boom Length
Based on the required radius and the height you need to clear, determine the minimum boom length needed. More boom length means less capacity, so don't use more than necessary.
Step 4: Find Gross Capacity
Using your radius and boom length, find the corresponding capacity value in the load chart. If your exact radius falls between two listed values, always use the lower capacity (the greater radius).
Step 5: Calculate Deductions
Subtract all rigging hardware, hook block, wire rope, and below-the-hook equipment from the gross capacity. The result is your net capacity.
Step 6: Compare Net Capacity to Load Weight
Your load weight (including any load-handling attachments that are part of the load) must be less than the net capacity. Most companies require a minimum margin — typically the load should not exceed 75-85% of net capacity for routine lifts, per their own lift planning policies.

These mistakes appear repeatedly in incident investigations:
Using the Wrong Chart Page
Many crane manuals contain multiple load charts for different configurations. Reading the "outriggers fully extended" chart when the crane is on rubber, or the "full counterweight" chart when counterweight has been removed, leads to significantly overstated capacity.
Ignoring Quadrant Limitations
On hydraulic cranes, the over-side capacity can be 30-50% less than over-rear capacity. Swinging from rear to side during a lift without accounting for the capacity reduction has caused numerous overloading incidents.
Not Accounting for Radius Change
The operating radius at pick, during travel, and at set may all be different. Lift plans must account for the maximum radius at any point during the lift — not just the starting radius.
Forgetting Deductions
Using gross capacity as if it were net capacity. On larger cranes with heavy hook blocks and extensive rigging, deductions can easily total 5,000+ lbs.
Interpolating Between Values
Load chart values are not linear between data points. If your radius falls between two listed values, you must use the capacity at the greater radius. Averaging or interpolating is not permitted.
Load Charts and Inspections
For inspectors, the load chart is a critical reference during annual and periodic inspections:
- Verify the load chart is present in the cab and legible
- Confirm the load chart matches the crane's actual configuration (boom length, counterweight, attachments)
- Check that the LMI/RCL (load moment indicator / rated capacity limiter) is calibrated to the correct load chart
- Document any discrepancies between the chart and the crane's setup
A crane operating without a matching load chart — or with a chart that doesn't reflect its current configuration — is a serious OSHA compliance violation.
